Yep the foam seals between the sections of ducts. They'll stop blowing out the vents eventually but depends on how much you use it. My AC pretty much never gets turned off, I haven't had anymore blow out in a long time. I never cared to replace any of it on the pieces I've had to access/remove in the past. Not worth tryi g to replace all if it unless your in there for different reasons.

Mine deteriorated but did not rattle. I have a different first gen now that actually does have some rattles, but no foam in the vents. So idk if they're always or ever related issues, but if you're already tearing the dash apart you might as well add this to the list of reasons why.

If you drop the glove box down you can actually get to a large section of the ac piping pretty easily.

my glovebox has been removed for several weeks now. I just stare at the emptiness sometimes wondering where that resonating rattle keeps coming from at certain engine speed that does not happen all of the time yet

Ha. I know the feeling. I have a rattle somewhere in my back double cab seats I can't figure out no matter what I do.

i triggered a majorly concerning gremlin rattle today in a controlled roadtest experiment

indie Toyota mechanic wants $75 to do a cotDam safety check
but said its best to go get my wheels checked and rebalanced at DT where they were done earlier this year,
because some rattles happen if the wheel balancing is off-kilter

just spent another 1000+ miles this past weekend listening to the abnormal flap flap flap flap flap coming through whenever I hit 65~70mph and up

if its not the foam cushion deterioration of the blend trap door thing with fresh air coming in then what the heck is it?
I cannot be the only one experiencing this weird rattle, am I ?

am I even focusing in the right area to eliminate this flapping rattle?

Yep quite common in older vehicles. My '96 blew it out for some time but has mostly stopped now. Not the end of the world.

you did not have any noticeable annoying rattles in the vents under all conditions in your '96 during/after these started blowing out?

Dry rotted foam. And that rattle you hear (you hear it, right?) is from the defroster vents rattling around because the foam has served its time. Next time you have the windshield replaced is a good time to get in there and investigate.

i just had the windshield replaced 8 months ago, and had not noticed the dry foam until months after!
my rattle has been self-diagnosed to start at highway speeds 65~70 with fresh air selected / recirc off
i slide the manual lever to recirc and the rattle seems to go disappear on the highway, slide lever back to fresh air and rattle comes back
the body shop that installed the aftermarket windshield left the cowl clips loose and probably broken
not sure if the loose cowl is possibly vibrating with wind speed and is sending the noise down into the fresh air vents to where the blend door/flap is at
or perhaps it is something else all together, I am just giving it a go with being a DIY diagnostician before porking out probably $200+ for the 'expert' paid diagnostics and fix the issue, but this six months of flap flap flap is taxing me
