Lost AC/heater while deer hunting yesterday, figured out through forums that it was the blower motor resistor that needed replacing. bought a new resistor from Toyota and it is a little bigger. Will it still work? Also when I pulled it out the connector has a hole burnt in it, what can be the cause of this? Bad connection somewhere or did it just burn out?

There's a tsb for it, you would ideally want to change the connector and failed terminal but if it works you can leave it. The old resistor is what caused the overheating of the terminal, hence the updated version.

I changed my resistor but my blower motor still stopped working. Found the problem at the blower connection. It got so hot the plastic partially melted. I had to splice new wiring. It still gets hot there. The problem seems to be small gauge wiring.

The problem isn't small gauge wire and it isn't the resistor package. The problem is a loose connection between the terminal and the pin which caused the burned terminal. High resistance in a connector is a heater. basic electrical... The more it heats the looser it will become or you have a fire. Whichever occurs first.

Get a new connector harness and install it with the new resistor pack. If you don't it will continue to burn.

Yeah get a new connector and harness that has the same terminals in it, Toyota didn't change the design of the connector/terminals just the resistor. The resistor creates heat, which in the first design couldn't dissipate it fast enough. If the problem was just the pin fit of the terminal why wouldn't Toyota want you to just change the terminals? The tab calls to replace the resistor and terminals/connector as needed. Youre correct that a loose connection will create arching, basic electrical, but in this instance the resistor is the source of the problem. Just change the terminals and it will do the same thing, no matter the fit.

Not to jack your thread, but have a similar problem. Dealer said I needed to change the resister, ordered both resister and swapped them out. The fan now works at all settings, but I have this thumping noise. So I assumed it was the fan was the problem. I went and picked one up, took the old one out, plugged in the new one, works fine but the thumping noise is still there, not coming from the fan, not really sure where its coming from. Anybody got anything? Would love to get this squared away today....

Are you sure it's from the fan, does it go away when it's off?

I would guess that is Blend door damper issue.

The problem is actually with poor tolerancing of the connector on the resistor module. Why? Because GM (Delphi) quality sucks. Still, the end solution is the same - replace the resistor with a better one made by Denso. And that goes for 1st-gen Colorado/Canyons as well. http://www.355nation.net/forum/electrical-lighting-security/57858-tacoma-blower-motor-resistor.html
